Ok, I went out yesterday and tried shooting my gun with the secondary safety screwed to the "safe" position. The gun fired!  Is it possible that the breech plug may be too long in length? Do breech plugs come in different  lengths? There was no crud in the threads to keep it fron screwing all the way in.
 I did unscrew the secondary safety screw and try to adjust it, nothing changed. I'm calling knight later on and going to try and get this figured out.

A couple thoughts would be that besides a possible secondary safety problem or something wrong with the plunger assembly, the primer could be 'farther out' than desired by either: 1) the wrong nipple installed or 2) the breech plug is wrong/not screwed in all the way

My breech plug measures 1.37 inches long.  That does not include the nipple.  Both musket and 11 nipples look to be the same length

Mine came with 3 plugs, but 2 are for the 209 primers
